Inside the Build: Iron Trail from Frame to Finish

A rare look at a complete Iron Trail conversion — from bare Sprinter shell to finished build — in 9 weeks.

Every van that leaves the Blackridge workshop starts the same way: a bare metal shell, a set of client drawings, and a lot of deliberate silence before the first measurement is taken.

Iron Trail belongs to a category of build we call disciplined restraint. Shorter, lighter, and faster than the Outpost, it demands a fundamentally different approach. Nothing is included that doesn't earn its place.

Week 1: Insulation and Subframe

The Mercedes Sprinter shell gets stripped of everything — factory trim, wiring looms, plastics. We start with a clean surface. Thermal bridging is the enemy of a comfortable van in any season, so every point where metal meets metal is interrupted with an isolating layer. We use a combination of closed-cell spray foam in voids and Thinsulate in panels. The result is a shell that performs well in both Scottish winters and Spanish summers.

The aluminium subframe is welded in-house. No flat-pack brackets. This is the skeleton everything else attaches to, and it needs to be right. We over-engineer it relative to what most clients will ever put it through. That's a deliberate policy.

Weeks 2–4: Electrical

The electrical build on this Iron Trail used a 400Ah lithium bank with a 300W solar array and a B2B charger from the alternator. Every cable is marine-grade, every connection crimped and heat-shrunk, every circuit labelled and documented in a wiring diagram handed to the client at handover.

We don't use consumer-grade components. Not because we're precious about it, but because at 200 miles from a town, a failed relay is a genuinely bad day. The additional cost of quality electrical components is the cheapest insurance we know how to offer.

Weeks 4–7: Cabinetry

This client specified smoked oak for the cabinetry. We mill it in-house, run it through the workshop, and hand-finish every edge. The kitchen run is deliberately minimal — induction hob, single sink, 95L compressor fridge below — because the brief was to maximise garage floor space for two full-suspension mountain bikes.

The cabinet fixings are hidden. No exposed bolts. Every drawer uses soft-close mechanisms. These are small things that add up to a van that doesn't feel improvised.

Weeks 7–9: Final Fit and Handover

The final two weeks are electrical commissioning, solar testing, system documentation, and a full road test. The client spent a day at the workshop before collection — going through every system, every switch, every quirk. There are always quirks. We explain them all.

This Iron Trail left us in late April. It's currently in the Pyrenees.
